Screen printing

How it works: Ink is pushed through a fine mesh screen onto the surface. One screen is prepared per colour in the design.

Best for: Textiles with a flat printing area. T-shirts, tote bags, sweatshirts.

Strengths: Excellent colour density, particularly on dark fabrics. Very economical at volume, because the cost sits in screen preparation rather than in each unit.

Limitations: Each additional colour requires an additional screen, so the setup cost scales with design complexity. Photographic or gradient artwork is difficult. Small quantities are relatively expensive per unit because setup is amortised across fewer pieces.

What to ask: How many colours does my artwork contain, and what does each additional one cost? Can the design be simplified to fewer flat colours without losing it?

Embroidery

How it works: The design is stitched directly into the fabric with thread, driven by a digitised file.

Best for: Polo shirts, caps, fleece, structured bags, anything where a durable and more formal finish is wanted.

Strengths: Very durable, since there is no surface layer to crack or peel. Reads as more premium than print on most garments. Survives repeated washing well.

Limitations: Fine detail and small text are constrained by stitch resolution. Large filled areas become heavy, stiff and expensive because cost relates to stitch count. Gradients are not possible. Thread colours are matched from a palette rather than mixed, so exact brand-colour matching has limits.

What to ask: Will my logo hold at the intended size, or does it need simplifying? What is the stitch count and how does that affect the price? How close can you match my brand colours in thread?

Digital and direct-to-garment printing

How it works: Ink is applied directly to the fabric by a specialised printer, comparable in principle to a desktop printer.

Best for: Full-colour artwork, photographic images, gradients, and small quantities.

Strengths: No per-colour setup, so complex artwork costs no more than simple artwork. Economical at low volumes. Fine detail reproduces well.

Limitations: Works best on cotton and cotton-rich fabrics, so the composition on the spec sheet decides whether this method is available at all. Colour density on dark garments requires an underbase layer, which affects hand-feel. Generally less economical than screen printing at high volumes.

What to ask: What fabric compositions does this work on? How does it look on dark colours? At what quantity does screen printing become the better option?

Transfer printing

How it works: The design is printed onto a carrier and applied to the garment with heat and pressure.

Best for: Complex artwork on materials where direct printing is difficult, and small runs including individual personalisation such as names or numbers.

Strengths: Full colour without per-colour setup. Works on a wider range of synthetic fabrics than direct printing. Allows each unit to be different.

Limitations: Creates a surface layer, so hand-feel differs from a direct print. Quality of adhesion varies considerably by process and by fabric.

What to ask: What is the expected durability through washing? Is the edge of the transfer visible on the finished garment?

Laser engraving

How it works: A laser removes or alters a thin surface layer to reveal a contrasting mark.

Best for: Metal, wood, some coated plastics, leather. Bottles, pens, tools.

Strengths: Effectively permanent, since the mark is in the material rather than on it. Very fine detail. No ink to wear, fade or peel.

Limitations: Produces a single tone determined by the material beneath, not by your brand colours. On stainless steel this typically means a lighter or darker mark rather than a colour match. Curved surfaces constrain the placement area.

What to ask: What colour will the engraving actually be on this material? How large can the marking area be given the curvature?

Pad printing

How it works: Ink is transferred from an etched plate to the product by a flexible silicone pad, which conforms to irregular surfaces.

Best for: Small, curved or uneven surfaces. Pens, mugs, plastic items.

Strengths: Prints where flat methods cannot. Reproduces fine detail well at small sizes. Allows actual colour, unlike engraving.

Limitations: Small print area. Multiple colours require multiple passes. Being a surface ink, durability depends on the substrate and any protective coating.

What to ask: What is the maximum marking area on this shape? Is the ink protected against abrasion or dishwasher use?

Choosing between them

Choosing a branding method comes down to three variables. Material first: a t-shirt or a tote bag will take screen printing, digital printing and transfer; a polo, a cap or a sweatshirt call for embroidery or screen printing; a stainless steel bottle belongs to laser engraving or pad printing; plastic or coated items to transfer or pad printing. Then the complexity of the artwork: one or two flat colours open up screen printing and embroidery, while a photographic image forces digital printing. Finally the quantity: methods with heavy set-up costs, screen printing among them, become economical as volume rises, whereas digital printing stays stable from the very first piece. A fourth question settles the borderline cases: where the object lives. An item that goes through the dishwasher or the washing machine needs a marking method built for that.

Three variables push the decision:

Artwork complexity. One or two flat colours opens up screen printing and embroidery. Photographic or gradient artwork rules both out and points to digital or transfer.

Quantity. Setup-heavy methods such as screen printing become more economical as volume rises. Setup-light methods such as digital printing are better for small runs.

Where the object lives. An item that goes in a dishwasher, a washing machine or a toolbox needs a durable method. An item that sits on a desk has more latitude.

What to prepare before you brief anyone

Four things save more time than anything else in a merchandise project.

Your logo in vector format. Not a PNG taken from the website. Print and embroidery processes need clean paths, and rebuilding a logo from a low-resolution image is slow and imprecise.

Brand colours in Pantone references. Screens display colour differently from ink on cotton or thread on fleece. A Pantone reference gives everyone a common target. Note that some methods, notably embroidery and laser engraving, cannot match Pantone exactly, and knowing the target still helps get as close as the method allows.

Intended placement and size. Chest, sleeve, back, small or large. This changes the technique, and the technique changes what is possible.

Who signs off on artwork. Frequently not the person who wrote the brief. Establishing this early avoids the most common cause of stalled projects.

On mock-ups and samples

A digital mock-up shows placement and scale. It does not show how ink sits on that particular fabric, how thread colour reads against that particular garment, or what an engraving looks like on that specific finish.

For a first order at any significant volume, a physical sample is worth the delay. It is the only way to see the actual combination of object, method and artwork before it is produced at scale.

Frequently asked questions

Which method lasts longest? Laser engraving on metal is effectively permanent. On textiles, embroidery generally outlasts printing, since there is no surface layer to crack or peel.

Can I match my exact brand colour? It depends on the method. Ink-based processes can be mixed to a Pantone reference within tolerance. Embroidery matches from a thread palette, so exact matching is not always possible. Laser engraving produces the colour of the material beneath and cannot match a brand colour at all.

Why does the same logo cost different amounts on different products? Because the method changes with the material, and the methods have different cost structures. A one-colour screen print at volume and an embroidery with a high stitch count are not comparable operations.

Can every product be branded? No. Some products have no suitable flat area. Some carry an existing manufacturer’s brand that cannot be removed, which changes what your own marking can look like. Some materials do not take any of the standard methods well. This is worth establishing at the selection stage rather than after ordering.

What is the minimum quantity for customisation? It varies by method and supplier. Setup-heavy methods generally carry higher minimums than setup-light ones. Ask before you fall in love with a product.
